A calibrated sensor is great. But does it guarantee that your entire machine measures accurately? Not necessarily. We often send individual sensors out for accredited calibration. On paper, everything looks perfect, A valid certificate, low measurement uncertainty, job done. The catch? In real life, that sensor is rarely sitting right where the physical action actually happens. There's a whole measurement chain between the sensor and the final value: • Structural components flexing under real load • Friction in bearings, joints, and linkages • Kinematic shifts (changing angles, inclination, or effective lever arms) • Signal routing, conversion losses, and software calculation algorithms Every single link adds its own uncertainty to the equation. If we only calibrate the isolated component, we ignore all these system-level effects. The result? The machine in operation might deliver a value quite different from what the sensor's calibration sheet promised. Component-level calibration is a necessary baseline, but it's rarely enough on its own. To really trust our measurement data, we need to evaluate the whole system in context and test the entire measurement chain against a true reference under realistic conditions. image: generated for visualization purposes only

The FFT doesn't look alarming. The time waveform does. Same machine. Same bearing. Same measurement location. This is based on a documented case from an **1800 RPM machine**. The velocity spectrum showed less than: **0.04 in/s** Nothing that immediately screams severe bearing damage. But then look at the signal in the time domain. The waveform contained random impacts exceeding: **6 g peak** Large, sharp impacts followed by ring-down behavior. Now the machine is telling a very different story. And there was a reason. The bearing was failing. This is an important reminder in **Vibration Analysis**: An FFT is extremely powerful. But it transforms the time signal into frequency components. When the machine behavior is transient or impact-dominated, the spectrum may not communicate the severity as clearly as the original **Time Waveform**. So imagine you receive only the spectrum first. Would you flag this machine? Now you receive the waveform. Does your decision change? **Engineer:** What does the impact + ring-down pattern suggest to you? **Vibration specialist:** What would you analyze next — envelope spectrum, crest factor, bearing defect frequencies, another waveform, or something else? **Reliability manager:** If the overall velocity still looks acceptable, would you continue operating? Recently, I got a question asking whether my simulation model perfectly matches the plant data, so it’s a good model, right? Then I replied, it’s not necessarily true. We spend hours tweaking a model until the temperatures, pressures, flows, and compositions matches what’s happening in the plant. But I got a fair question here, how reliable were those plant measurements? We knew that each instrument has a certain degree of uncertainty even in good condition. If there's something wrong with the measurement devices, uncertainty multiplies right? Matching yesterday’s operating data doesn't mean the physics behind is sound. It just means you managed to fit the curve. The real value of a model is not in fitting the curve. It's in anticipating the future if my operational parameters change. Procurement plans spares against it. Field data comes back scattered — some units run well past rating, others fail early, no logged variable correlating cleanly to which is which. Physics💡: L10 is a statistical average over a population, not a prediction for one running bearing. Real life is set by how each unit's trajectory sits relative to its own stability boundary — shaped by load path, film behaviour, and thermal history specific to it. Identical nameplate life can mean very different distances from failure. Conventional handling leans on the rating itself, or trends benchmarked to a fleet average. Neither describes one bearing's actual margin. We calculate the stability boundary and safety margin for the specific unit, from its own data — not a catalog number. SPC and AI/ML need historical failure patterns. A per-unit boundary needs none. Vibration Analysis Starts Before the FFT 📈 When we talk about Condition Monitoring, we often jump straight to FFT, envelope analysis, bearing frequencies, and fault diagnosis. But there is one step that comes before all of that: Data Acquisition. If the vibration data is not acquired correctly, even the best analysis can lead to the wrong conclusion. Here are some important factors in vibration data acquisition: 🔹 1. Sensor Selection The sensor should match the application. • Accelerometer → High-frequency vibration and bearing faults • Velocity sensor → General machine condition monitoring • Proximity probe → Shaft displacement and low-frequency vibration 🔹 2. Sensor Mounting How you mount the sensor matters. Stud mounting generally provides better high-frequency response than a loose or poorly mounted sensor. A poor mounting condition can introduce unwanted signals and reduce the useful frequency range. 🔹 3. Measurement Direction Vibration should usually be measured in: → Horizontal → Vertical → Axial Different faults can show stronger vibration in different directions. 🔹 4. Sampling Frequency This is one of the most important parameters. According to the Nyquist principle: Sampling Frequency ≥ 2 × Maximum Frequency of Interest But in practical vibration measurements, we generally sample significantly higher than the minimum Nyquist requirement to properly capture the signal. 🔹 5. Frequency Range & FFT Resolution The selected frequency range and number of samples determine how clearly we can identify fault frequencies. For example, if we are trying to identify a bearing defect frequency, insufficient frequency resolution can make the fault difficult to distinguish. 🔹 6. Anti-Aliasing If high-frequency components are present above the measurable frequency range, they can appear at incorrect lower frequencies. That's why anti-aliasing filtering is an important part of a vibration DAQ system. The basic vibration data chain: Machine → Sensor → Signal Conditioning → DAQ → Time Waveform → FFT → Feature Extraction → Fault Diagnosis And this is something I keep in mind: “Good vibration analysis starts with good vibration data.” and a Bad Data is equals to No data.
